Automated Barcode Reading for Production and Logistics

The FS42 reads codes at a fixed point in the process, supporting component identification, work-in-progress tracking, carton routing and dispatch checks. It suits applications where items pass through a defined scanning area and results need to reach a machine controller or host system.

Supported barcode formats include Code 128, UPC/EAN, Data Matrix, QR Code and PDF417, depending on the decoder package. Direct Part Marking (DPM), where a code is marked into the component surface, requires the appropriate decoding licence and an optical setup tested on the actual material.

Aurora Focus Setup and Image Control

Zebra Aurora Focus provides scanner configuration, job setup and image review. Auto-Tune adjusts imaging settings to establish a starting point; commissioning should then test different item positions, working distances and representative poor-quality codes at the required operating speed.

ImagePerfect+ captures up to 16 images of an item with different focus, exposure, gain and illumination settings. This is useful when one setting cannot accommodate the full range of label contrast, surface reflections or product heights. The image sequence must still fit within the time available to read each item.

Decode and job-status LEDs provide feedback around the scanner, while device-status indicators and an adjustable-volume beeper help operators identify successful reads and conditions requiring attention.

Optional OCR and Machine Vision

The FS42 incorporates a neural processing unit and 8 GB of memory for more demanding processing tasks. Deep-learning optical character recognition (OCR), which converts visible text into data, requires an add-on licence. Machine vision toolsets are also available through licence upgrades.

For date codes, serial numbers or label text, provide samples showing the required characters, print variation and background. Confirm the supported alphabet and software release before specifying OCR, particularly for Cyrillic text.

If visual inspection is the main requirement, compare the licensed FS42 tools with dedicated системи за машинно зрение using the same parts, defects and acceptance criteria. An upgrade licence adds processing functions; suitability still depends on optics, lighting and the inspection cycle time.

Selecting the FS42 Configuration

Resolution, Lens and Reading Distance

Choose the sensor and lens together, using the smallest barcode element, required coverage and available mounting distance. At the same distance, Wide Angle optics cover more area, while Standard Range optics place more pixels across a barcode of the same size. Wider coverage therefore needs to be balanced against the detail required for decoding.

Reading distance varies with code size, contrast, illumination and surface condition. Test the nearest and furthest product positions rather than specifying a single nominal distance. For a 5 MP requirement, ask MarvelTech to confirm the exact FS42 part number, sensor specification, shutter type and acquisition rate before ordering.

Decoder Packages and Licensed Speed

Zebra’s published 2.3 MP configuration lists 1D/2D Standard at 5 fps, 1D/2D Fast at up to 60 fps and 1D/2D DPM Full at up to 60 fps. Check which package is included with the selected unit; the sensor’s maximum acquisition rate does not mean that every configuration delivers the same decoding performance.

Specify DPM decoding for codes marked directly onto components, and identify OCR or inspection requirements separately. Frames per second are not equivalent to items per second: exposure time, code count, image sequences and processing all affect the achievable cycle time.

Lighting, Power and Accessories

Select illumination using samples of the actual labels or components. Reflective metal, curved surfaces and glossy packaging may require a different lighting angle, filter or external light from a flat paper label.

Check the total power requirement for the scanner and connected accessories. The published input limits are 13 W for PoE, 25.5 W for PoE+, 15 W for USB-C and up to 36 W through the external DC input. These are input limits, not the power available to an external light.

The FS42 provides up to nine configurable digital I/O connections. Three become unavailable when External Light Mode is enabled, so trigger inputs, result outputs and lighting control should be allocated before choosing cables and accessories.

PLC and Business-System Integration

The FS42 can send barcode results to a programmable logic controller (PLC) or host application through a supported interface. Connections to warehouse management, manufacturing execution or ERP software require a defined data interface, which may involve a PLC, industrial computer or middleware.

Integration planning should specify the trigger source, expected barcode data, result timing and response to an unreadable or unexpected code. Reject mechanisms and conveyor actions require separate control logic and suitable connected equipment.

Illustrative Application: Carton Dispatch Check

A photoelectric sensor detects a carton and triggers the FS42. The scanner reads the shipping label and sends the result to a host application, which compares it with the expected dispatch record. The PLC then applies the configured routing decision. Commissioning should include unreadable labels, incorrect codes and closely spaced cartons at the intended conveyor speed.

FS42 or Zebra FS40?

Това Zebra FS40 Fixed Industrial Scanner is a close alternative for barcode-focused applications. The published 2.3 MP versions of both models use global-shutter imaging at up to 60 fps, so this acquisition figure alone does not justify choosing the FS42.

The FS42 is relevant when accelerated deep-learning OCR or more demanding processing is part of the requirement. The FS40 also offers software upgrades and has single- and dual-Ethernet configurations, while the documented FS42 configuration has one Ethernet port. Compare the exact licences and connection requirements alongside sample-read results.

FS42 Buying Questions

Can One Scanner Read Labels on Every Side of a Package?

A code must be visible within the scanner’s field of view. If cartons arrive with labels on different faces or codes hidden from the mounting position, the installation may need additional scanning positions or changes to product presentation.

What Should an FS42 Quote Include?

The quote should identify the scanner part number, lens, illumination and decoder package, with OCR or machine vision licences itemised where required. It should also cover the selected mounting hardware, cables, power supply, external lighting and agreed integration or commissioning work. Ask for availability, lead time, warranty terms and support coverage for the installation location.

MarvelTech Configuration and Project Support

MarvelTech supplies automatic identification equipment and supports industrial automation projects, including barcode scanning and machine vision. Its services include equipment adjustments, maintenance and support contracts; the scope required for an FS42 installation should be agreed in the quotation.

Request an FS42 Configuration and Quote

Send MarvelTech sample codes or parts, the smallest barcode element size, item dimensions, conveyor speed or cycle time, mounting distance and the range of product positions. Include surface material, lighting conditions, ambient temperature, available power, PLC or host interface, scanner quantity and any OCR or inspection requirements. Photos or video of the scanning location will help define the proposed configuration and testing needs.

Zebra FS42 FAQs

When is the Zebra FS42 suitable for production-line and conveyor scanning?

The FS42 suits automated component identification, work-in-progress tracking, carton routing and dispatch checks where codes pass through a defined scanning area. Selection depends on code size, visibility, product movement and the required response time. Labels facing away from the reader need controlled product orientation or additional scanning positions; wider coverage alone cannot capture a hidden code.

When should I choose the Zebra FS42 instead of the FS40?

Choose the FS42 when processing-intensive OCR or inspection requirements justify its neural processing unit and increased memory. The Zebra FS40 fixed industrial scanner remains a candidate for barcode-focused installations. Both have 2.3 MP configurations rated at up to 60 frames per second, so compare complete job performance and connectivity rather than assuming the FS42 provides higher throughput in every application.

How do the FS42 2.3 MP and 5 MP models differ?

Zebra specifies monochrome global-shutter sensors for both: 1920 × 1200 pixels at up to 60 frames per second for 2.3 MP, and 2592 × 1944 pixels at up to 42 frames per second for 5 MP. More pixels can help resolve smaller barcode elements across the required view, but the lower maximum acquisition rate matters when selecting a configuration for moving products.

Should I choose Standard Range or Wide Angle optics?

Choose Standard Range when barcode detail at the available mounting distance is the priority; choose Wide Angle when you need broader coverage from that position. For the same sensor, wider coverage places fewer pixels across an identical code. Specify the smallest bar or cell width, label-position variation and nearest and furthest product distances so coverage and decoding detail can be assessed together.

Which FS42 decoder package do I need, and what throughput can I expect?

The package depends on barcode type and required decoding speed. Zebra lists 1D/2D Standard at 5 fps, with Fast and DPM Full packages supporting up to 60 fps where the sensor permits. These figures do not represent completed items per second. Exposure, multiple captures, code count and processing affect throughput, so specify the required result deadline and test the complete job.

Can the FS42 read direct part marks on reflective or curved components?

Yes, with the appropriate DPM decoder licence and an optical setup suited to the marked surface. Direct part marks are codes applied directly to components, where material finish and marking depth can affect contrast. Test actual parts across expected surface and position variations; reflective metal or curved components may need different illumination angles, filters or external lighting.

Does the FS42 include OCR and machine vision inspection as standard?

OCR and inspection functions require the appropriate licences; Aurora Focus configuration software does not by itself grant those capabilities. OCR converts visible characters into data, while inspection requires tools matched to the defect or feature being checked. Compare the licensed FS42 configuration with machine vision systems for industrial inspection. For text reading, submit actual samples and confirm character-set support, particularly for Cyrillic.

How do Aurora Focus and ImagePerfect+ help when label conditions vary?

Aurora Focus provides job configuration and image review, while ImagePerfect+ can capture up to 16 images of an item with different focus, exposure, gain and illumination settings. This helps when one setting cannot accommodate changing heights or contrast. Auto-Tune provides an initial setup; validate the selected image sequence at production speed because additional captures consume the available reading time.

Can the FS42 connect to a PLC or warehouse management system?

The FS42 supports PLC communication through EtherNet/IP, PROFINET and Modbus TCP, alongside TCP/IP and RS-232 interfaces. A warehouse management system needs a compatible receiving application, controller or middleware to interpret the results. Define the trigger, data format, response deadline and handling of unreadable or unexpected codes. Conveyor routing and rejection also require suitable control logic and connected equipment.

Can PoE power the FS42 and its external lighting?

PoE can power the FS42, but external-light suitability depends on the combined power requirement and available accessory output. PoE+, external DC and USB-C provide different power budgets; the scanner’s input rating is not the power available to a light. Specify lighting, cables and supply together. External Light Mode also makes three of the nine configurable I/O lines unavailable, affecting trigger and output allocation.

What operating conditions should I check before installing the FS42?

Zebra specifies operation from 0°C to 45°C with external DC power, or 0°C to 40°C with PoE, subject to duty cycle. The housing carries IP65 and IP67 ratings, with non-condensing humidity specified. Assess temperature at the mounting point, connector sealing and cleaning exposure separately; an ingress rating alone does not establish suitability for hot washdown, aggressive chemicals or condensation.

What should I send Marveltech for an FS42 configuration and quotation?

Send representative codes or parts, barcode element sizes, product dimensions, mounting distances, conveyor speed or cycle time, and required interfaces. Include lighting conditions, temperature, power and any OCR or inspection tasks. Request an itemised quote covering hardware, licences, mounting, cables and lighting. Define commissioning requirements and discuss ongoing maintenance through Marveltech’s industrial automation support services.
